Gaylord Boxes Collapsing in the Warehouse: Humidity, Stacking and When to Switch
A gaylord rated for a stack on paper can fail on the floor. Here is why corrugated loses strength in real warehouses and what to do about it.

TL;DR: Corrugated gaylords fail in stacks for four predictable reasons: moisture (humidity, wet product, washdown floors), time under load (corrugated creeps over days), overhang past the pallet edge, and repeated reuse that breaks down the corners. The box test rating (ECT or burst) describes a new, dry box, not one after weeks in a humid dock.
If gaylords collapse in your stacks, add safety margin, control moisture, or move recurring internal flows to rigid HDPE bulk containers. LT Plastics, an authorized Bonar Plastics distributor based in Phoenix, AZ, supplies HDPE containers, pallet boxes and speed bumps to US plants and distribution centers.
Quick Facts
| Failure cause | What you see | First fix |
|---|---|---|
| Humidity or wet floor | Bulging walls, soft bottom | Keep off wet floors, use a slip sheet or pallet |
| Time under load | Stack leans after days | Lower stack height for long storage |
| Pallet overhang | Corners crushed | Match box footprint to pallet |
| Reuse | Torn flaps, weak corners | Limit trips, inspect before reuse |
| Wet product | Bottom blowout | Liner or rigid container |
Why the Rating Is Not the Real Limit
Corrugated strength is tested on conditioned new boxes (TAPPI T 811 for edge crush). Corrugated board absorbs moisture from air and loses compressive strength as it does, and it also deforms slowly under constant load. Packaging engineers therefore apply a safety factor to lab values for warehouse stacking. Ask your box supplier which factor they used for your storage time and humidity.

When to Switch to Rigid Containers
If the same gaylords circulate inside your plant, sit on wet floors, or carry wet or heavy product, a rigid HDPE bulk container removes the moisture and creep problem. HDPE does not absorb water and can be washed. Compare the cost per trip in gaylord boxes vs rigid HDPE bulk containers and plastic gaylords vs cardboard.
What We Know That Buyers Often Miss
Collapsed gaylords are rarely a box supplier problem alone; they show a mismatch between a one-way package and a reusable job. Keep corrugated for outbound one-way freight and move internal, repeated flows to rigid containers.

FAQ
How high can I stack gaylord boxes?
It depends on wall grade, load, humidity and storage time. Ask the supplier for a stack rating that includes a warehouse safety factor.
Do gaylords lose strength when reused?
Yes. Handling damage to corners and flaps reduces stacking strength; inspect before each reuse.
Is a plastic gaylord worth it?
For internal, repeated or wet flows, often yes. For one-way outbound freight, corrugated is usually cheaper.
