TL;DR: Plastic pallets cost more than wood up front and pay back only through repeated trips. They go missing when they leave a controlled loop: shipped to customers without a return agreement, mixed with one-way wood, or used as general shop equipment.

Fix it with five controls: a defined loop, visible ownership marking, in/out counts at each dock, a return or deposit term with partners, and the right pallet type for the loop. LT Plastics, an authorized Bonar Plastics distributor based in Phoenix, AZ, supplies HDPE containers, pallet boxes and speed bumps to US plants and distribution centers.

    Why Pallets Leak

Returnable pallets are designed for a closed loop. The moment one ships on outbound freight to a customer with no return term, it becomes their pallet. The second leak is internal: pallets used for storage, scrap or maintenance stop circulating, so the plant buys more.

    The Five Controls

    1. Draw the loop

List every place a pallet can go: plant to plant, plant to warehouse, supplier to plant. Anything that leaves that map should ship on one-way wood or a lower-cost pallet.

    2. Make ownership obvious

Branding and a distinct color stop honest mistakes, which are most losses. Ask for molded marking when you order a program quantity.

    3. Count at the dock

A simple log of pallets in and out per trailer shows where the loss happens within weeks.

    4. Put it in the contract

For supplier or customer loops, add return timing or a deposit to the purchase terms.

    5. Choose the right pallet

Nestable pallets return in less trailer space; rackable pallets are for racking. Picking the wrong type pushes people to use workarounds. See plastic pallets: rackable, nestable, stackable and the plastic pallet RFQ guide.

What We Know That Buyers Often Miss

The payback math in a plastic vs wood pallets comparison assumes the pallet comes back. Measure your actual return rate before scaling a fleet. If parts travel inside the plant, an HDPE pallet box often stays in the loop better than a loose pallet, because it is clearly equipment, not packaging.

    FAQ

Should plastic pallets ship to customers?

Only with a return agreement or deposit. Otherwise use one-way pallets for outbound freight.

Is RFID required to track pallets?

No. Marking, color and dock counts solve most loss. Add tracking tech only if counts show a gap you cannot locate.

Which plastic pallet returns most efficiently?

Nestable designs take less space on return trips; confirm load and racking needs first.
